    i've been seeing a lot of questios about gears, fluid, and setup for axles, hear is some good info for you all to read.

    The following diagnosis might be helpful if the vehicle exhibits the symptom(s) described in this PI.

    Condition/Concern:
    Below are "Rules of Thumb" supplied by American Axle Manufacturing on common questions on axle set-up.

    Recommendation/Instructions:
    Maximum pinion shim to be used or stacked behind the pinion is 0.050". Minimum pinion shim is 0.020" for an 8.6 axle. When measuring pinion depth, rarely (if at all) should the technician determine that the thickness of the pinion shim would be towards the end of the range (0.024" or 0.050") for shims. Nominally, the pinion shim thickness should be in the mid 30's range for the GMT800/820/830 8.6" axle. If the technician has determined that the pinion shim needed is close to one of the ends of the range, the technician should either compare the measurement to the shim removed or recheck the setup of the measuring tools! (important rule of thumb to always follow). Nominal pinion shim is 0.029"on 9.5" axle.
    Maximum pinion shim for a 10.5" rear axle is 0.024". The range for available pinion depth shims for the 10.5" axle is 0.006" to 0.024". When setting pinion depth, start with the shim that was removed (if possible) or if not available, start with a 0.016" shim and perform a pattern check and adjust as necessary based on the pattern result.
    Backlash should be set to 0.003" to 0.005" on a new ring and pinion for any AAM application. As always, the gear pattern should be checked.
    The ring and pinion can be reused or adjusted if the mileage is less than 500 miles, if not used for towing. If vehicle was used to tow anything, the gearset must be replaced in order to achieve proper setup.
    A "roller coaster" or "hourglass" pattern on the bearings may be normal up to 10,000 miles and possibly longer. This is because the bearings have not fully broken in or fully seated themselves completely. Another factor to look at is where is the pattern "skipping". If it is on a pinion race, look to see if there is a lube channel in the housing behind the race. If so, this would explain the pattern due to the lack of support behind the race in this area. Again, this would be normal.
    Generally with a mismachined housing you may get a heel pattern on both sides of the gear teeth (coast and drive) at build up. This condition applies mostly to older axle assemblies and not so much with the GMT800 platform. Properly diagnosing the pattern will tell the technician on how to correct. Opposing gear contact patterns can generally be corrected with backlash adjustments.
    Measuring the pinion depth should tell the technician what thickness of shim to use regardless of whether the ring and pinion is a 2-cut or 5-cut. However, a good "rule of thumb" for setting up an 8.6" axle with a 5 cut gear set is to use a 0.035" pinion shim and set backlash to 0.004". When using the newer 2 cut gear set also use a 0.035" pinion shim and still set backlash to 0.004".
    When setting up the gear pattern, try to use backlash to adjust the pattern heel to toe. Use the pinion shim to adjust the height of the pattern (from crest to root or top to bottom).
    Reducing the backlash should move the drive pattern to the toe and coast pattern to the heel. This rule applies even if the pinion shim thickness is not correct (within reason). Pinion shim should be near recommended thickness (# 3 and # 7 from above) for this statement to be accurate.
    The proper drive pinion bearing preload is from 15 - 30 in. Lbs with new bearings. With old bearings the rolling torque should be checked prior to disassembly and reset to only 3 - 5 in. Lbs higher than the original rolling torque. Both of these measurements should be taken after bearings have been rotated a minimum of 6 full 360 degree revolutions.
    To verify actual side bearing preload, the total torque to turn after the differential case is installed should increase 5 - 10 in. Lbs at the pinion.
    A new pinion nut must be used whenever the old one is removed which is noted in the service procedures. The new nut makes it easier to locate the pinion crush sleeve during torquing. A used nut should never be reused.
    Axle shaft endplay spec is 0.012" per side. Radial (up and down) is 0.002" - 0.003".
    Myth: Synthetic fluid cannot be used in front axles on t-trucks and l-vans. The seals are not compatible and could also cause bearing failure. False -- Synthetic lube can be used in all new AAM axle assemblies.
    The new pinion seal for the 8.6" axle assembly is a two piece design. A sleeve is pressed onto the pinion flange and the seal is mounted in the carrier. New parts are offered in a kit.
    The head bearing (large bearing) is the bearing at the far end of the drive pinion and the tail bearing (small bearing) is the bearing at the spline end of the drive pinion.
    5 cut and 2 cut refers to the number of machining operations. On a 5 cut gear set each tooth is made by doing a rough and a finish cut on the ring gear. The drive pinion for the 5 cut gear set has a rough cut and two finish cuts. On a 2 cut gear set each tooth is made with the rough and finish cuts being done all in one cut. The 2 cut teeth on the ring gear appear rectangular and the tooth height is equal from heel to toe. The tooth height for the 5 cut ring gear is greater at the heel vs. the tooth height at the toe. Another way to determine this is by looking at the pinion gear teeth. They will taper in thickness from heel to toe on the 5 cut.
    The set-up is the same between the two types.

    Please follow this diagnostic or repair process thoroughly and complete each step. If the condition exhibited is resolved without completing every step, the remaining steps do not need to be performed.

    This bulletin is being revised to add model, parts and text information. Please discard Corporate Bulletin Number 00-04-20-001 (Section 04 -- Driveline/Axle).

    The purpose of this bulletin is to inform technicians of the difference between a 2-cut and a 5-cut ring and pinion gearset pattern (manufacturing process only). Current technical publications are for 5-cut gearsets. However, both 2-cut and 5-cut gearsets are available in service and production.

    Technicians report that they are unable to properly set the ring and pinion and get the same pattern as the gear that was removed. After the vehicle was driven, the vehicle exhibited severe rear axle noise from trying to match the pattern of a 5-cut gearset.

    The 2-cut gearsets meet all manufacturing specifications and should be considered quality gearsets. The "set-up" condition stated above might have been the result of one of the two following possibilities:

    • The technician is trying to make a 2-cut gearset pattern conform to the same build pattern as a 5-cut gearset. Because of the manufacturing differences, the build pattern on 2-cut and 5-cut gearsets is significantly different. The most accurate way to tell the difference between a 2-cut and a 5-cut gearset is to look at the toe to heel tooth height of the ring gear.

    2-Cut Drive Side (Natural Bias Pattern)




    • The 2-cut gearsets have a natural "bias" condition in the patterns. Bias shows as a slanted pattern (1) on the gearset when rolled with marking compound. On a 2-cut gearset, the height of the tooth remains constant from the tooth's toe to heel. When attempting to turn a biased pattern into a square pattern by altering the pinion shim thickness and/or backlash, a 2-cut gearset will become noisy.

    5-Cut Drive Side (Rectangular Pattern)




    • The 5-cut gearsets show as a "no-bias" or "square" pattern (1) when rolled with marking compound. On a 5-cut gearset, the height of the tooth increases from the tooth's toe to heel.

    • The technician is attempting to adjust the gearset contact pattern by changing only the pinion shim thickness instead of changing the backlash of the gearset.

    Generally, changing the pinion shim thickness will cause the gearset contact pattern to move either from the face side to the flank side of the tooth or from the flank side to the face side of the tooth. Toe-to-heel and heel-to-toe gearset pattern adjustments can generally be accomplished by changing the amount of backlash that is between the drive pinion and the ring gear.

    Both gearsets use the same procedure to adjust the backlash. Refer to the Rear Drive Axle sub-section of the Service Manual for procedures on adjusting backlash.

    Important: The pinion nut and washer should be replaced whenever the ring and pinion is serviced. Before the nut is removed, verify the rolling resistance. Refer to the Rear Drive Axle sub-section of the Service Manual for further information.

    Parts Information
    Two-cut ring gear kits are now available. The 2-cut gear kit(s) includes a gear set, a pinion spacer (crush sleeve), and ten cover bolts. The kit(s) does not include a pinion nut and washer.

    At the time of this publication, the 3.08 inch axle ratio gear set is NOT available from GMSPO. This bulletin will be revised when the kit becomes available.

    Subject: Info - Rear Axle Lubricant Compatibility and Usage #99-04-20-001 - (06/18/1999)





    This bulletin is being issued to inform dealers about the compatibility and usage of the new Fuel Efficient SAE 75W-90 Synthetic Axle Lubricant, GM P/N 12378261 (In Canada use P/N 10953455), with current axles, and with the non-synthetic axle lubricant, GM P/N 1052271 (In Canada use P/N 10950849), for the rear axles on the above light-duty trucks.

    just some info, but i dont know about non gm synethic axle lube, i have seen racing 90w synethic not atack rtv. the gm axle fluid is not uasable on a silicone axle, unless you want a leak.
    gm synethic axle fluid is $25.00 a quart.

    its getting hard. i freekin&#39; poped at work last week almost killed my service advisor, but all is good and i got a days rest (after i quit, but they &#036;&#036;&#036; bought me back, so no worrys) so then i took the latest creation out on the road and killed a turbo porsche. it is a wornderfull thing to take a lq4 powered wrangler, 4l65, dana 60 w/4.88 gears and blow the doors off a turbo 911.--- light turns green, gas goes to the floor, both 35" superswampers go up in smoke, engine hits 6300 in first, then in a split second the trans shift,,,,bang,,,, second comes on hard, reves swing way past 6,000, exhaust sounds like a bigblock drag boat ziping by.see in the rear view, one silver turbo 911, by, by....now after i bearly made my corner to my house i hit the recall on the tach. 6800 rpm....lets figure that out...
    4.88 axle x 1.625 trans second gear x 35" tire X 6800rpm = 90mph in a JEEP with 6.5" lift and 35" tires...it freekin got there in a hurry....but dont worry the full polished magna is on the way&#33;&#33;&#33;
